The challenge: hidden inefficiencies in a legacy strategy
Recently, EMA partnered with a prominent Australian mining client to deliver a full-scale Asset Management Health Audit and Preventative Maintenance Optimisation (PMO) project on their fixed plant maintenance operations.
Before EMA stepped in, the client was operating with a maintenance model that saw four shutdowns a year, with rising operational costs and questions around manning levels and work efficiency.
There was limited visibility into whether their current PM strategy was still aligned with current equipment performance and health — a common challenge across maturing mining operations.
The approach: audit first, optimise second
The costs were piling up, so EMA was engaged to complete an Asset Management Health Audit. EMA’s audit set out to assess the current state of fixed plant maintenance practices, workforce utilisation, and any risks lurking in the asset lifecycle.
Following the initial audit on site, EMA hosted the client’s maintenance team in its Perth office over a focused five-week Preventative Maintenance Optimisation (PMO) workshop.
This collaborative engagement reviewed:
- Preventative Maintenance (PM) gaps across all assets
- Historical work order data to uncover trends and reactive patterns
- Equipment criticality and maintenance task alignment
- Real-time manning demand vs actual workforce structure
The joint team used live data and best-practice frameworks to refine the PM strategy, re-align tasks with equipment criticality and model multiple shutdown scenarios for operational impact.
The outcome: less downtime, smarter resourcing
EMA dug deep into the client’s fixed plant maintenance operations. The results? Fewer shutdowns, higher throughput, and a leaner, data-informed maintenance workforce.
The client’s maintenance schedule was trimmed from four major shutdowns a year to just three. This led to less downtime and the savings that come with it, all while meeting reliability targets.
Throughput got a boost thanks to improved preventative maintenance coverage and asset reliability. More uptime meant more tonnes through the plant, while improved PM coverage and asset reliability allowed the client to extract maximum value from their processing infrastructure.
Workforce planning was overhauled — reducing inefficiencies, cutting overtime and optimising resource allocation. With a clearer picture of true task duration and labour requirements, EMA produced a revised organisational manning list, allowing the client to realign roles and responsibilities based on actual fixed plant maintenance needs. It also was a main requirement in developing the zero-based budget for the next two financial years.

The process
- Review the client’s current data set and supporting documentation
- Develop improved documentation and provide to clients for review and approval
- Conduct workshops (onsite/offsite) with key stakeholders for the implementation plan
- Onsite rollout of published documents and training for all required staff in new processes
- Thorough review of client’s staff take up on the new systems and conduct performance reviews of utilisation
- Provide results-based performance reports to client’s key stakeholders (management)
- Complete and provide recommendations to client for next steps/ongoing support
